What is PVC Injection Molding?

Injection molding is a widely used manufacturing process for mass-producing plastic toy parts. The process involves using an injection molding machine to melt the material, inject it into a mold under pressure, and produce the desired shape of the toy part after cooling.

An injection molding machine consists of three main parts: the injection unit, the mold, and the clamping or ejection unit.

Within the injection unit, a hopper feeds the plastic into an injection plunger or screw-type plunger and a heating unit. Once the required amount of molten plastic has accumulated, the injection process begins.

The material is melted through heating/shearing and injected into the mold under high pressure. There, the injection-molded part is formed.

The clamping or ejection unit is responsible for opening and closing the mold and ejecting the molded product. Toggle clamping units are the most common, consisting of platens that hold the mold. These platens are typically set vertically on the frame of the injection molding machine, similar to an internal press that applies a powerful clamping force. Alternatively, direct hydraulic clamping units use hydraulic cylinders to apply clamping force to the mold.

The process cycle of injection molding is very short, only a few seconds to two minutes, depending on the size of the toy part. The process can be divided into four main steps: clamping, injection, cooling, and ejection.

Step 1: Clamping
Before the material is injected into the PVC toy mold, the two halves of the mold must be securely closed by the clamping unit. The clamping unit presses the mold halves firmly together while the material is being injected. Larger machines with higher clamping forces require more time to close.

Step 2: Injection
The raw material, usually plastic granules, is fed from the injection unit to the toy mold, where it is melted through heating and pressure. Subsequently, the molten plastic, or shot, is injected into the mold through a gating system, filling the entire cavity.

Step 3: Cooling Phase
During the injection molding process, the molten plastic begins to cool from the moment it touches the mold walls. As the plastic cools, it solidifies and takes shape. The mold remains closed until the cooling time is complete.

Step 4: Ejection Phase
The cooled injection-molded toy part is ejected from the mold using an ejection system: the mold is opened, and the injection-molded toy part is pushed out of the mold by an ejector mechanism. The injection-molded parts can be separated from the rest of the mold automatically or by cutting, depending on the gate design.

After the injection-molded parts are ejected, they are transported via a conveyor belt to a storage area, assembly area, or post-processing area. Meanwhile, the mold is closed again for the next injection cycle, and the injection molding process is repeated.
